Every time I format my card, I get this error:

Does this have anything to do with Windows 7?
I was able to format a CF card to Fat32 using a Windows 7 machine, and the PowerPak was able to read it just fine.
What were the exact settings you used?
Capacity: 122 MB
File System: FAT32
Allocation Unit Size: 1024 Bytes
I also tried it with 'Quick Format' unchecked.
Try making the allocation size 8KB?
The only options I see are 1024 & 512 bytes.
Edit: Okay, tried it with my 4GB card & tried that option. It works now.
I was hesitant to format that one, but it wasn't reading either so whatever.
You could also try formatting the original 128MB one as FAT16 — I'm vaguely surprised they let you format it as FAT32; one's "supposed" to use FAT16 for volumes less than 512MB.
FAT16 wasn't an option for me.
My original card is 128MB. Does that have something to do with it?
Windows' GUI is probably just being stupid. Bust out cmd.exe, run FORMAT /?, and then try messing with options (e.g. FORMAT /FS:FAT /U driveletter:). You DO NOT need to mess with cluster size (in fact with the PowerPak you should probably leave it at its default).
